Short answer
Choose corrugated inserts when the product is a reasonably regular shape, the pack is assembled in volume and recyclability matters to your customer. Choose foam when the product is delicate, irregular, heavy for its size, or faces repeated shock and vibration. Plenty of packs end up using both: a corrugated structure with a foam facing where the product touches.
What each one is actually doing
An insert has two jobs: keep the product away from the outside of the box, and control what happens when the box is dropped. Foam does the second job by compressing and springing back, so it can absorb repeated knocks. Corrugated does it by crushing, which absorbs a lot of energy but is largely a one-time performance. For a box that is dropped once on its journey, that is usually plenty.

When corrugated is the better answer
- The product is boxed once and shipped by courier or pallet, not cycled back and forth.
- Your customer recycles kerbside and has asked you to remove plastics.
- You are short of storage space, because flat inserts take a fraction of the room.
- You want the insert printed or marked to guide assembly and orientation.
- You want one material stream through the whole pack, which simplifies recyclability and reporting.

When foam still wins
- Precision or calibrated items where vibration is as much of a risk as impact.
- Heavy, dense products in a small footprint, where board would crush through.
- Service, repair and returnable packs that go round many times.
- Very irregular shapes with fragile protrusions that need a close, contoured fit.
- High gloss or soft-touch finishes where any contact mark is a rejection.
The hybrid answer
The most cost effective pack is often a corrugated frame or fitment that does the structural work, with foam only where the product touches. You keep most of the recyclability benefit and the flat storage, and you get the surface protection where it matters. We supply both, so we are not steering you towards one because it is the only thing we stock.
How to decide without guessing
- Look at your damage record. What is actually failing, and is it impact, vibration or surface marking?
- Time the pack. If your team spends a minute assembling an insert, that cost is real and repeats every unit.
- Ask your customer what happens to the packaging after opening.
- Test before you commit. We can make a sample insert so you can drop it, pack it and time it.

Frequently asked questions
- Are cardboard inserts as protective as foam?
- For most products that are boxed once and shipped by pallet or courier, a well designed corrugated insert protects just as well, because it holds the product away from the walls and absorbs the impact by crushing. Foam wins where you need repeated cushioning against high shock and vibration, or a very close fit around an irregular shape.
- Do cardboard inserts scratch a polished surface?
- Bare board can mark a high gloss or soft finish. Where finish is critical we use a liner, a tissue interleaf or a foam facing on the contact points, so you keep the corrugated structure and still protect the surface.
- Which is cheaper?
- Corrugated inserts are usually cheaper per pack and much cheaper to store, because they ship flat. Foam can work out better where the alternative is a complicated multi-part board insert that takes a long time to assemble.
- Can I recycle foam inserts?
- Most foam is not collected kerbside, so it typically ends up in general waste at your customer's end. Corrugated is collected kerbside almost everywhere, which is one of the main reasons customers ask us to move away from foam.
