How Right-Sizing Saves Money

Why oversized boxes cost more than they appear, how to trim dimensions without risking damage, and the savings available in board, fill, freight and returns.

Right-sizing means matching the box to the product, not the other way around. An oversized box might feel like a safe choice, but it creates hidden costs at every stage. Reducing a box by even a few centimetres often pays for itself several times over.

The cost of empty space

Empty space has to be filled. That means more void fill, more labour at the bench, and more material to buy and dispose of. It also makes the parcel larger and lighter for its size, which pushes it into a higher courier pricing band.

Board savings

A smaller box uses less corrugated board. Because board is priced by area, trimming length, width and height directly reduces material cost. A bespoke made to measure size is usually cheaper in material than an off-the-shelf box that is too large.

Freight and courier bands

Courier networks price partly by volume, not just weight. A parcel that drops into a smaller size band can save several pounds per shipment. At scale, that is one of the fastest returns in packaging. We can model the courier band impact when we resize a line.

Protection without excess

Right-sizing does not mean under protecting. A snug fit with the right board grade and a small amount of void fill often protects better than a large box stuffed with loose fill. The product cannot move, so impact energy is shared across the board rather than transmitted to the contents.
