How to Reduce Packaging Costs

Nine practical levers that cut packaging spend without cutting protection, from right-sizing and board downgrades to consolidating suppliers and call-off stock.

Most packaging savings do not come from hammering the unit price. They come from using less material, fewer part numbers and fewer deliveries. Here is where we usually find money on a customer site.

1. Right-size the box

Oversized boxes cost more in board, more in void fill and more in carriage. Trimming 30mm off each dimension can move a parcel into a cheaper courier band and cut fill volume by a third.

2. Review the board grade honestly

Some lines are over-specified because a damage happened years ago and nobody revisited it. Others are under-specified and quietly generating credits. Match the grade to the weight, the stack height and the journey.

3. Cut the number of sizes

Twenty box sizes at low volumes each cost more than eight sizes at higher volumes. Fewer part numbers means better pricing, less racking and simpler picking.

4. Replace void fill with fit

Void fill is a symptom. If the box fits the product, you buy less paper, less air cushion film and less labour at the bench.

5. Use call-off stock

Buy at a volume price, take delivery in the quantities you actually need. We typically hold around three months' stock and release it against your schedule.

6. Consolidate suppliers

One supplier, one delivery and one invoice removes carriage charges, admin time and the small order surcharges that appear when you split spend across four accounts.

7. Look at the packing bench, not just the invoice

Seconds per pack multiply fast. Self-seal mailers, pre-assembled inserts and kitted components often pay for themselves in labour alone.

8. Reduce weight for EPR

Extended Producer Responsibility fees are weight based. Lighter, well-specified packaging lowers the fee as well as the material cost.
