Balloon box packaging: how to size a balloon in a box that arrives intact

Start with the inflated diameter

The single most common reason a balloon in a box fails is that the box was chosen from a stock size list rather than measured against the balloon. Inflate the balloon you actually use, measure the widest point, then measure the height with the tail or weight attached. A 45cm bubble balloon does not inflate to 45cm in practice, so measure rather than trust the pack.

Once you have real numbers, allow clearance. Enough clearance keeps the balloon off the board so it is not under constant pressure in transit, while still holding the presentation when the lid is opened. Too much and the balloon rolls, loses its centre and looks poor on opening. Rather than working to a rule of thumb, send us the inflated dimensions and we will manufacture the box around the finished balloon, including the topper and tassel.

Box styles that work for balloons

• Tall 0201 cube: the standard balloon in a box. Simple, cheap, glues or tapes flat, and presents the balloon well when the top flaps open.
• Shallow hamper tray: for balloon-and-gift hampers where the balloon sits above a base of products.
• Window lantern box with a carry handle: a presentation style for retail and event gifting where the balloon is partly visible.
• Printed gift outer: digitally printed for short runs, litho laminated for volume, carrying your branding and event messaging.

Board grade: single wall or double wall

Tall boxes are a stacking problem, not a weight problem. A balloon weighs almost nothing, but a tall cube with light contents has very little internal support, so the box itself has to do the work. That is why we usually move tall balloon cubes to BC double wall even though the contents are feather-light.

Keep the parcel inside a courier band

Balloon boxes are bulky and light, so carriers almost always charge on volumetric weight. A box that is 30mm too tall or too wide can push a parcel into the next price band on every single despatch. Before signing off a size, check the outside dimensions and the volumetric calculation against your courier's bands, then adjust the clearance rather than the balloon.

• Measure the outside of the assembled box, not the internal size.
• Work out length x width x height divided by your carrier's volumetric divisor.
• Where you are just over a courier band, we can adjust clearance or flute rather than leaving you on the higher rate.
• Print this-way-up and fragile marks on the outer so handling matches the pack.
